PRESENTATION: From Development to Implementation: High-Pressure Cold Spray Aluminum for Solid-State Repair of Gas Turbine Compressor Components

High-pressure cold spray has emerged as a promising solid-state repair technology for restoring damaged gas turbine compressor components while minimizing heat input and preserving substrate integrity. This paper presents the development and implementation of high-pressure cold spray aluminum for dimensional restoration of worn and erosion-damaged low-pressure compressor (LPC) cases. The work follows a structured pathway from process development and materials characterization to prototype component restoration and industrial deployment considerations.

Key aspects include optimization of deposition parameters, evaluation of coating microstructure, bond integrity, tensile properties, residual stress, and machinability, as well as assessment of repair qualification requirements. The relationship between process conditions, coating performance, dimensional restoration capability, and post-deposition manufacturing operations is discussed. Results demonstrate the feasibility of cold spray aluminum as an effective repair solution that complements conventional thermal spray and welding technologies while supporting component life extension, reduced material waste, and sustainable maintenance, repair, and overhaul (MRO) strategies.

PRESENTATION: Microstructural and Mechanical Characterization of Legacy ZrO2-5wt%CaO and ZrO2-24wt%MgO Compositions Compared to Benchmark ZrO2-8wt%Y2O3 APS TBCs

The rare-earth (RE) materials crisis (started in 2025) drastically affected the availability and cost of the benchmark ZrO2-8wt%Y2O3 (YSZ) powder feedstock all over the world. As YSZ is a key manufacturing ingredient in thermal barrier coatings (TBCs), it put the international gas turbine industry in dire straits. Among the alternatives being tried to overcome this obstacle, is the re-evaluation of the so-called legacy TBC compositions (without REs); like ZrO2-5wt%CaO (CSZ) and ZrO2-24wt%MgO (MSZ).

These formulations were tested in the 1970s/1980s but passed over in favour of the current YSZ benchmark. By using updated 2020s technologies, this study aims at re-visit and re-examine the performance of these legacy TBCs. To start achieving this objective, YSZ, CSZ and MSZ low-porous (8-15% porosity) TBCs were manufactured via the Axial III Plus plasma-spray torch, while Tp and Vp were measured via the Accuraspray 4.0.

All materials were sprayed on MCrAlY bond-coated substrates. The microstructures of the powders and TBCs were analyzed via SEM-EDX (Thermo Scientific Apreo 2S) and XRD (Bruker D8 Advance). The mechanical properties of the TBCs were evaluated via the G200 instrumented indentation testing (elastic modulus and hardness) and bond-strength (ASTM C633). These are released results of the NRC’s SURFTec Thermal Spray Industrial R&D Group.

PRESENTATION: Smart Cold Spray Repair: Reimagining Digital Restoration for Aerospace and Defense Sustainment

Cold spray is a solid-state metal consolidation process that can restore high-value metallic components by supersonic powder projection without thermally affecting the filler materials and/or the substrate. For more than 15 years, SST™ Cold Spray has been extensively used by the aerospace and defense industries for both robotic and manual in-situ repair of critical components. As a global leader in cold spray systems, CenterLine continues to advance this proven technology through digital manufacturing innovations.

This presentation introduces Smart Repair, a scan-to-repair workflow that reimagines robotic cold spray restoration by eliminating part-specific robot programming and dependence on nominal CAD models. By integrating in-cell 3D scanning, intelligent feature extraction, automated toolpath generation, and robotic cold spray deposition into a unified digital workflow, repair paths are created directly from the actual geometry of worn components.

Industrial demonstrations show significant reductions in setup time, improved repair consistency, and the practical automation of low-volume, high-value components previously considered unsuitable for restoration. Smart Repair transforms an already proven repair technology into a faster, more adaptive, and digitally connected process, enabling more efficient aerospace MRO operations and defense sustainment while extending component life and optimizing repair costs.
